It comes in a big box just like if you went to Toys R us and bought one. It is a good size.

what kind of assembly is required?

Everything needs to be assembled by you except the back axle is already on.

Is it possible to buy replacement wheels for this? I checked little tikes website and couldn't find them

Years ago (80’s) when our sons had the original model you could get replacement wheels. Since this newly released I would expect that those too will follow
