Question 1

I wasn't able to assemle the pieces well - the nuts don't go all the way to tighten the bolts.  Need more washers. Anyone experienced same problem?

This type of nut is called a lock nut. The purpose of the nylon bushing is to prevent the nut from loosening. So yes, you have to use a wrench and tighten the bolt all the way through the bushing until the nut is snug against the frame. Its actually a good design choice. If tightened properly it will hold well and not come loose with the repeated stress from taking the dumbbells on and off the rack. Also, best to use a wrench if you have one to avoid stripping or damaging the nut.

Will this rack hold cast iron dumbells?

Yes it should, provided you stay within the weight limit (size) of 25# maximum in the bottom slot.The 'problem' per say, is the spacing between the slot positions.It is designed to hold pairs of 5#, 10#, 15#, 20#, and 25#If you try to move the weights up to allow for a higher weight value as I wanted(10#, 15#, 20#, 25# and 30#)they won't physically fit as the slots are too close together.In my case the 20# in slot #3 would not go in as it hit the 15# weight in slot #2.Hope this helps!

Read the Warning Label on the box: "Contains chemicals known to cause cancer and birth defects".  This warning used to be part of the product description on Amazon, but it has been removed for some reason.  I believe these toxic chemicals are what is causing the nasty odor that everybody is complaining about.  Spend a little more money and get a product that isn't toxic.  I returned this product for 3  reasons:  1- the cancer risk.  2- the horrible smell.  3- the tight fit where you set down the dumbbells is so tight that you can easily smash your fingers.  You really have to be careful with this unit not to pinch your fingers.  Other units are better.  The 3-tier APEX unit is awesome; the safety features alone are worth the extra dollars.  Peace.

Question 4

This new rack has stained my pretty colored vinyl dumbbells. Any ideas how to clean rack/remove this greasy substance before my dumbells are ruined?

This is a nice space saver, but not vinyl friendly.  The soft material used when heated up (sun light) releases oils.  Removing the pads would have the burs (edge) of the metal cut into the vinyl coating, but that could be treated by buying a small roll of some plastic or Teflon Edge Trim (not rubber), then cut to size, should be at any hardware store.  Pads go away, smell from the oily material goes away.
